How to use this calculator

  1. Enter the number of robots assigned to the workload.
  2. Provide average end-to-end minutes per task.
  3. Add daily operating hours and productive utilization.
  4. Enter the share of tasks completed successfully on the first pass.
  5. Use the target to see surplus capacity or a shortfall.

Formula

Gross capacity = robots × operating minutes × utilization ÷ cycle time. Accepted capacity = gross capacity × first-pass completion rate. Capacity gap = accepted capacity − target.

What the result means

Accepted task capacity estimates completed work after unsuccessful first attempts are removed. It assumes cycle time and success rate stay stable as volume increases.

If failed tasks are immediately retried and included in measured cycle time, avoid subtracting the same rework twice.

Example calculation

With 25 robots, a 3.5-minute cycle, 16 operating hours, 80% utilization, and 96% first-pass completion, accepted capacity is about 5,266 tasks/day. Against a 5,000-task target, spare capacity is about 266 tasks.

  • Measure task time across the full travel and handling cycle.
  • Use percentile cycle times for peak-service planning.
  • Track failures that consume capacity even if the task succeeds later.
  • Run separate calculations for zones with different travel distances.
  • Compare the capacity gap with daily demand variability.

What is first-pass completion rate?

It is the percentage of dispatched tasks completed without a retry, manual intervention, or exception workflow.

Should charging time reduce operating hours or utilization?

Use one method consistently. Reduce operating hours for scheduled charging or utilization for intermittent unavailable time, but do not count it twice.

Why can gross capacity be higher than accepted capacity?

Gross capacity counts dispatch opportunities; accepted capacity removes the share expected to fail on the first attempt.

Can the target be zero?

Yes. A zero target shows the fleet's full estimated capacity without calculating a workload shortfall.

Does more robots always increase capacity proportionally?

The formula does, but real sites may hit congestion or workstation bottlenecks that prevent linear scaling.
